Gaziantep carpet production software that recognises every design, size and colour combination individually

In carpet, a product is not a single item; when one design is produced in five sizes and three colours, you are looking at dozens of separate stock items. General-purpose ERPs were not designed to carry this matrix, so in most plants the gap is patched with Excel. Without touching your accounting software, we bring the assortment, weaving lots, loom status and export packing lists into one system. We start by coming to your weaving floor in Başpınar and watching a shift in person.

  • In our own field research we classified 107 of the 1,108 companies we recorded in the Gaziantep organised industrial zone (OSB) as carpet producers; textiles, with 257 companies, is the largest sector. Carpet and textiles work hand in hand in this city: the same yarn supplier, the same hauliers, often the very next factory.
  • In carpet, exporting means declaring on paper exactly how many pieces of which design and which size went into the container. In our field research a quarter of the companies — 294 — turned out to be verified exporters; when that list is kept by hand, the error shows up not in the warehouse but at customs or at the customer's end.
  • By our sub-segment estimate there are around thirty machinery manufacturers and around ten foundries in the OSB. The breakdown is not exact — it is an estimate drawn from field data — but it shows one thing: the spare parts for your looms and your yarn are in the same city. It is reasonable for your software to be too.
  • Of the companies we recorded, 413 are small and 286 medium-sized. On the carpet side there are plants running hundreds of looms and family businesses running twenty, and most have no dedicated IT staff. Any system installed has to be simple enough to stay standing in those conditions.
  • Our office is in the same city. Whichever zone of Başpınar you are in, we can stand at the loom and watch the shift change; there is no other way to understand what gets recorded, when, and by whom in carpet production.

If the same design is produced in five sizes, your stock list already no longer reflects reality

  • Stock cards are opened per design, with size and colour written as notes. The answer to how many 160x230 grey are in the warehouse is in the storekeeper's head, not the system. Goods assumed available when the order was taken cannot be found at dispatch.
  • The customer wants a mixed assortment: specific quantities of the same design in different sizes and colours. The request goes into the system as a single line, with the breakdown kept in a separate Excel file. Before long the two records drift apart.
  • How long a loom actually ran, how long it stood idle and why is not recorded. The metres produced are written down at the end of the shift; where the time in between went is unknown. Capacity planning therefore always rests on guesswork.
  • There is no link between the weaving lot and the carpet that shipped. When a customer returns goods over a colour-tone difference, there is no way to trace back which loom, which yarn lot or which shift it came from.
  • Quality rejects stay on paper. Which defect repeats on which design, which loom produces more second quality, what rework costs — none of it is collected, so the root of the problem stays invisible too.
  • Second quality and scrap are managed like a separate world. How much has accumulated, which sizes it holds, who could buy it at what price — with no records, that stock sits idle in the warehouse even though it is capital.
  • Real cost per square metre cannot be worked out. Yarn consumption is calculated from guesswork rather than the recipe, wastage is not measured, loom downtime never reaches the cost. In the end nobody knows which designs make money.
  • Export packing and weight lists are prepared by hand. When the goods loaded into the container do not match the assortment on the list, there is no chance to correct it — the conversation turns to discounts or returns.
  • The design code is written differently in every department. Design uses one code, production another name, sales the name the customer gave. Nobody knows how many different names the same carpet carries, and the reports never reconcile because of it.
  • Samples and swatches sent to customers are not tracked. Who received a sample of which design, whether there was any response, which one turned into an order — on the sales side that information sits scattered.

We build a structure that treats the assortment as the product itself

In carpet the basic unit is not the design but the design-size-colour triple. Build the system on that assumption and stock, orders, production and packing lists all feed from the same data. You do not need to do everything below at once; we decide together which comes first after the site visit.

Design-size-colour assortment matrix

Every combination is defined with its own stock identity but appears on screen as a matrix under its design, so you are not lost among hundreds of items. Warehouse stock, open orders and quantities in production intersect in the same table. A mixed assortment order is entered and tracked line by line, not as a single item.

Loom and weaving lot tracking

Which loom is running which design and which lot, how long it stood idle and why — all gathered on one screen. Downtime reasons are picked from a fixed list so that later you can count how much time each cause consumed. Whether the data comes from the machines or from operator entry is decided by looking at your loom park.

Lot traceability and labelling

Every roll or piece is labelled with its loom, yarn lot, shift and date, and scanned at dispatch. On a customer complaint you walk back through the chain and see what happened at which link; the conversation turns on records, not guesses.

Quality rejects and second-quality management

Defect types are recorded from a standard list; over time it becomes visible which defect repeats on which design and which loom produces more rejects. Second-quality stock is held separately by size and design, turning the goods on hand into a sellable list.

Export packing and weight lists

What goes into each bale is scanned and recorded; the packing list and weight list are generated from that record. Because the assortment on the list and the goods in the container come from the same data, no gap can open between them. The document sent to the customer comes from the same source.

Cost per square metre and the management screen

Once yarn consumption, wastage, loom downtime and subcontract labour are collected in one place, real cost per square metre becomes calculable. The management screen gives a simple summary by design, customer and loom; no need to ask for reports.

How we work

    Initial call

    We talk about your loom count, product range, export share and the software you currently use. A half-hour conversation, at no charge — and if we think this work is not right for you, we say that too.

  2. 02

    On-site discovery at the looms

    We come to the factory. We watch the weaving floor, the yarn store, the quality table, the warehouse layout and dispatch in person, and talk separately with operators, the quality lead and the storekeeper. The output is a written map of where data is created and where it goes missing.

  3. 03

    Product structure and assortment design

    We settle your design, size, colour and quality coding into a single standard. This step comes before any software; no stock system ever holds up unless the coding is built properly first. Together we also produce the conversion list that carries your existing codes into the new structure.

  4. 04

    Module-by-module development

    We usually start with the assortment and stock side, because everything else rests on it. At each stage we show a working version; only after the storekeeper and the planner have tried it do we move to the next. Before stepping outside the scope, we talk first.

  5. 05

    Go-live and support

    While the system goes live, the old record-keeping runs in parallel for a while; we do not switch the old way off until a stock count shows the two sides match. Maintenance and development support continue afterwards. The source code and data stay with you.

Frequently asked questions

Will our current accounting software stay?

It will. Whether you run Logo, Mikro, Netsis or something else, your receivables, invoicing and finance side stays where it is. The layer we build holds the production and stock side and exchanges data with your accounting. We have previously built a production layer alongside Netsis in a plant without touching it at all; the setup here is similar.

Can you pull data automatically from the looms?

It depends on the loom park. If the machine side offers a data interface, a database or a file output, we read from it. If not, we set up operator entry at a terminal — kept up consistently, that too produces usable data. We tell you which route is possible during discovery, after looking at your looms; we do not make promises up front.

Will you replace our design software?

No. Your design tools stay where they are; we connect their output to the production and costing side. Our aim is not to draw designs, but to make visible how many pieces of a drawn design were produced in which sizes, and what they cost.

With hundreds of combinations, won't the number of stock cards grow enormous?

It grows in the background, not on screen. The user opens the design card and sees the size and colour matrix beneath it; nobody hunts through individual cards. This is exactly where complexity should be loaded onto the system rather than the user — and exactly where general-purpose ERPs struggle with carpet.

Do you produce the export documents?

We generate the packing and weight lists from production and dispatch data; the assortment breakdown sent to the customer comes from the same data. Customs and tax declarations continue to be handled by your existing setup with your customs broker; we feed it the data.

We can no longer reach the developer of the custom software we currently use.

In that case we start by understanding what you have. If the installed program and database are available, what the system does can be worked out from its running state. We have previously produced a twenty-nine-part analysis of a cutting-and-order system; we reconstructed, with evidence, the call contracts of sixty-one database objects whose source could not be found, and rebuilt the bodies of some of them. We write down plainly what could be recovered and what could not.

How long does it take, and what is the budget?

It depends on loom count, product range and the state of your current data. We split the work into fixed-scope phases; the first phase is usually the assortment and stock side. Timeline and price are put in writing up front, and after seeing the result the decision to continue is yours.

Do you work outside Gaziantep as well?

We do. But on the carpet side our real value is being here: reaching a factory in Başpınar the same day and watching a shift in person is a different thing from an arrangement run remotely. This page was written for producers within the city anyway.
